What A 5-Axis Machined Manifold Actually Is
A machined manifold (also called a manifold block, valve block, or hydraulic integrated circuit) is a solid block of metal that takes fluid in through one port and distributes it to several outlet ports, usually with internal drilled passages connecting them. Instead of running dozens of hoses and fittings across a machine frame, the whole plumbing circuit is carved into one metal block. Fewer leak points, smaller footprint, cleaner machine.
The challenge is that a manifold is not a simple prismatic part. It has:
- Multiple faces - inlet on one face, outlets on another, mounting holes on a third, gauge ports on a fourth. Angles are rarely 90°.
- Internal cross passages - drilled deep into the block, intersecting at defined positions, sometimes at compound angles.
- Seal faces - every port face has to be flat and machined to a defined surface finish, or the O-ring / bonded seal / gasket will not hold.
- Threaded ports - SAE straight-thread, NPT, BSPP, JIC, ORFS, or metric, each with its own tap drill and thread depth requirement.
On a 3-axis machine, these features require four, five, or six separate setups. Every time the part is unclamped and turned, the datum shifts a little. Stack enough setups and the cumulative error shows up as a port that does not align with the mating fitting, or a seal face a few hundredths off flat.

Material Selection
Material choice for a manifold is driven by three questions: what fluid, at what pressure, and in what environment.
Aluminum 6061-T6 - Default For Most Manifolds
6061-T6 is the most common manifold alloy for hydraulic and pneumatic circuits up to about 3,000 psi. It machines fast, holds a good seal face, and anodizes cleanly if you want corrosion protection. Wall thickness and port spacing have to be designed around the alloy's lower strength relative to steel. We stock 6061-T6 to ASTM B221 with mill certificate.
High-Strength Steel - Higher Pressure, Higher Load
For circuits above 3,000 psi, or for manifolds that carry structural load in service (off-highway equipment, press frames), we machine from 4140, 4340, or a customer-specified alloy. Steel manifolds are typically supplied with a phosphate, zinc, or black oxide finish to control corrosion.
Leaded Copper Alloy Per AMS 4820 - Bearing And Wear Surfaces
Where the block itself acts as a bearing surface, a guide, or a wear plate - or where the fluid is aggressive to aluminum - a leaded copper alloy supplied to AMS 4820 gives you a material that machines well, resists galling, and tolerates sliding contact. We source it against the specification and retain the mill certificate with the job.

Machining Capability
Our 5-axis centers run trunnion tables with a rotary C-axis, so the tool can reach compound-angle faces and bores without re-fixturing. Typical manifold work includes:
- Pocket milling and face milling on multiple planes
- Deep cross-drilled passage work with defined intersection points
- Bored port seats, counterbores, and spot faces
- Thread milling or tapping for SAE / NPT / BSPP / metric ports
- Contour milling of non-prismatic outlines
Because a manifold can be an awkward casting-like shape with no convenient flat, we build dedicated or modular fixtures with vise jaws cut to the part's exterior. For prototypes, soft jaws or a machined tombstone work. For production, a permanent fixture is amortized into the piece price.
Port threads are cut by thread mill where the geometry allows - a thread mill produces a cleaner crest than a tap and lets us correct a thread pitch diameter without scrapping the part. Tapping is used on deep ports and small sizes. Every port is gauged with the corresponding plug gauge (Go / No-Go) before the part moves on.
Cross-drilled intersections always leave a burr. We remove them with a combination of flexible abrasive tools, abrasive-flow deburring (on request), and manual finishing through the port openings. An un-deburred internal passage will shed particles into the hydraulic circuit for the life of the machine - this step is not optional.
As-machined is the default and is what the specification calls for on many manifolds. Where corrosion protection is needed, we run anodize (Type II or Type III), chromate conversion coating (chem film per MIL-DTL-5541), zinc plating, black oxide, or passivation, depending on alloy and environment.
Pressure & Leak Testing
A manifold that has not been pressure-tested is a manifold waiting to fail in the field. On request, we run:
Hydrostatic test
the block is filled and pressurised with water or hydraulic oil to a defined test pressure (commonly 1.5× working pressure, or per your specification), held for a defined dwell time, and inspected for weeping at every port and every plug.
01
Air / nitrogen leak test
for pneumatic manifolds or where a dry test is required; the block is submerged or soap-tested.
02
Burst test
for validation lots, tested to failure to confirm the design margin.
03
Functional test
where cartridges or valves are installed, a bench flow test confirms the circuit behaves as designed.
Test pressure, dwell time, and acceptance criteria are agreed at the quotation stage. We record the result per serial number and can ship the test report with the block.
04
Cleanliness & Deburring
A manifold is the last line of defence before the fluid reaches a pump, a servo valve, or a cylinder. Debris left inside the block does not disappear - it travels.
Internal passage deburring
flexible abrasive tools, abrasive flow (on request), and manual access through ports
Flushing
passages flushed with filtered fluid or solvent after deburring
Cleanliness verification
particle count to ISO 4406 or NAS 1638 on request, using a flush-and-count method
Port protection
plastic caps or threaded plugs fitted after cleaning and before packing, so the block arrives with the bore still clean
For manifolds that will sit in storage before assembly, we can include desiccant and VCI film in the packing.

Quality Control
Incoming material verification - mill certificate checked against the purchase order; heat number recorded
First-article inspection - full dimensional report on the first part of every new part number, with CMM data for port positions and angular features
In-process checks - at each 5-axis setup exit; critical bores and seal faces gauged
Final dimensional inspection - critical features 100%, general features sampled
Thread gauging - Go / No-Go plug gauge on every threaded port
Surface finish check - on seal faces and any surface with a specified Ra
Pressure test - hydrostatic or leak test result recorded per serial where applicable
Traceability - heat number, batch, machine, operator, inspector, and date on the traveler that accompanies the shipment

Applications
- Hydraulic power units and power packs - main distribution blocks
- Mobile hydraulics - excavators, loaders, cranes, agricultural equipment
- Industrial machines - press, injection moulding, CNC machine tool hydraulic circuits
- Pneumatic control panels - valve islands and air distribution blocks
- Oil & gas surface equipment - wellhead and flow-control manifolds (per project spec)
- Test benches - hydraulic test rigs and burst-test manifolds

FAQ
Why Work With Us
5-axis in-house.
Compound-angle faces and cross passages are machined in one setup instead of five, so the accuracy you approve in the sample is the accuracy in the container.
Machining and finishing under one roof.
Deburring, flushing, marking, anodizing, and pressure testing are coordinated in one shop floor, not split across vendors.
Recording per part.
Heat number, machine, operator, inspector, and test result travel with the block.
Manifold experience.
Port standards, seal face requirements, and internal passage geometry are routine work here, not a first attempt.
