A Wheel That Reads Wrong Costs The Whole Batch

A scale wheel makes one small promise: turn to the line, and the machine is where you think it is. When that promise breaks, nothing alarms. The operator dials 12 and the slide settles at 11.4, because the bore rocks a few hundredths on the shaft. The graduations blur together under two years of gloves and coolant. The rim grips nothing, so the setting creeps under vibration and nobody catches it until the parts reach the gauge.

None of that is a design problem. It is a machining problem, and it is the one this page is about.

This wheel is cut from aluminum alloy 6061-T6 on high-speed lathes and three-axis machining centers, with the bore honed after turning and the scale laser-marked after anodizing. Critical features hold ±0.01 mm. Every job starts from your drawing, your 3D model, or a sample you post to us - a handle wheel that does not fit its shaft is scrap metal with a good finish.

The Job This Part Does

A scaled handle wheel is the manual adjustment knob on equipment where the operator has to see how far a setting has moved. Names you will meet in the field: graduated handle wheel, marking knob, counting dial, index wheel. The wheel turns by hand; the applied scale tells the operator where the axis landed.

Three things decide whether it works.

  • Bore fit. The internal diameter mates to a plain shaft, a threaded stub, a bushing, or a D-shaft. Too loose and the wheel rocks, so the reading drifts away from the true position. Too tight and it will not go on without a press. Honing the ID after turning is how the bore arrives at a fit the assembler can feel through a glove.
  • Scale legibility. Graduations are laser-marked into a black anodized surface. Depth, line width, and contrast settle whether the number reads at arm's length, in plant lighting, with gloves on.
  • Grip. Knurl pattern, rim profile, and finger relief set how the wheel behaves in the hand and whether it stays where it was set.

Aluminum 6061-T6, And When To Step Away From It

6061-T6 bar is the default, and for most handle wheels it is the correct answer. It machines cleanly at high spindle speed, takes a fine turned finish, dyes to a deep even black, and holds its geometry through anodizing. It is light, which matters on a wheel an operator turns all day.

Step away from it when the duty calls for something else.

  • 7075-T6 - higher strength where the wheel takes real torque, such as a manual override on a jammed actuator.
  • Brass C360 - free-cutting and attractive left bare, often picked where the scale is engraved and never lacquered.
  • Stainless 303 / 316 - wash-down, food-contact, and marine panels.
  • POM / Delrin - where the wheel must be electrically insulating or self-lubricating.

Alloy and temper are confirmed in the quotation, and the mill certificate is filed against the heat number of the bar.

Turning, Milling, Honing, Marking - The Route In Order

Turning

The blank runs on a high-speed CNC lathe: outer diameter, both faces, the shoulder, and the bore pilot. Live tooling cross-drills set-screw holes and mills flats without a second setup, keeping the bore-to-OD relationship inside one kinematic frame.

Three-axis milling

Spokes, flutes, finger scallops, and peripheral lettering are cut on vertical machining centers. Thin-walled rims are the awkward geometry here - the fixture is cut to suit the part so wall deflection does not fold into runout.

Honing

The bore is honed after rough turning. Honing erases the helical chatter the lathe leaves behind and corrects light out-of-roundness, so the wheel slides on straight instead of rocking.

Laser marking

Graduations, numbers, and logos are fibre-laser marked after anodizing. Because the mark sits inside the oxide layer rather than on top of it, it does not lift with solvent or wear through under a glove.

Fit, Finish, And What Gets Measured

Tolerance is not a slogan, so here is where the ±0.01 mm actually lands.

Feature

Typical capability

Honed bore

±0.01 mm, H7 / h6 or custom fit

Outer diameter

±0.02 mm

Face perpendicularity

0.02 mm

Bore-to-OD runout

≤ 0.03 mm

Scale line width

0.05 mm typical, fibre laser

Anodized layer

10–25 µm (Type II)

Four gates catch problems before a case is sealed: incoming bar checked against the mill certificate; first article measured on a CMM against your full drawing; in-process checks at lathe exit, after milling, and after anodizing; and a final pass over critical dimensions plus 100% cosmetic. A first-article report travels with the first batch of every new part number, and independent inspection from SGS, BV, or TUV is welcome on our floor.

Machines And Panels That Use This Wheel

  • Motor cases and gear reducers - speed, position, and tension adjustment
  • Valve actuators - manual override with a visible position scale
  • Machine tools - feed selectors and fine-adjust handwheels
  • Packaging and form-fill-seal lines - timing and registration knobs
  • Instruments and analysers - fine-tuning wheels on laboratory equipment
  • Off-highway and marine panels - control knobs built to survive weather

Where a person sets a value by eye and a turn of the wrist, this is the part that does it.

What You Can Change On The Drawing

  • File formats: STEP, IGES, DWG, DXF, PDF, or a physical sample
  • Rim geometry: knurled, fluted, spoked, straight, flanged, or index-handle
  • Bore: plain, D-shaft, keyway, threaded, hex, or splined; with or without a cross-drilled set screw
  • Scale: numeric, alphanumeric, tick marks, colour bands, or a custom gauge layout
  • Finish: black, natural, grey, red, or blue anodized; bead-blasted grip; polished dial face
  • Branding: SXFD as standard, or your logo marked on the back face

Sample turnaround runs 3–7 working days for most drawings.

Packing, Paperwork, And Freight

Each wheel goes into a sealed polybag with foam between layers, then into a plywood export case lined against moisture and built to ISPM 15. A document pouch on the case door carries the invoice, packing list, mill certificate, and inspection report. We ship EXW, FOB, or CIF by sea, air, rail, or express.

FAQ

Q: Can you copy a wheel we already run?

A: Yes. Send the wheel with its bore size, scale layout, and application. We reverse-engineer the geometry and quote against your order quantity.

Q: Will the wheel rock on the shaft?

A: Not when the bore is honed to the fit your shaft needs. Tell us the shaft diameter and fit class, or send the mating part, and we hone to it.

Q: Does the laser marking survive daily handling?

A: Yes. The mark is fused into the anodized layer, so it resists solvent wipe, abrasion, and UV ageing. We run a solvent rub check on sample parts.

Q: How tight can you actually hold?

A: ±0.01 mm on critical features such as the honed bore and face perpendicularity. General machined features default to ±0.05 mm.

Q: Can we set our own scale layout and units?

A: Yes. Send the dial artwork or the numbering scheme - metric, imperial, or mixed - and we mark it as drawn.

Q: What is the smallest order you will run?

A: Typically 50–100 pieces per part number to keep unit cost sensible. Prototype runs of 10–50 pieces are routine here.

Q: Do you offer colours beyond black anodizing?

A: Yes. Type II anodizing dyes to red, blue, gold, grey, or green. Send a RAL or Pantone reference and we run a sample panel for approval first.

Q: Who handles a quality dispute?

A: Every batch carries a traveller listing the heat number, machine, operator, and inspector. We settle against that data within 24 hours.
